Metalizing guns are widely used to prevent corrosion of metals. The metal wire or powder is filled at a rate measured in an arc or frame spray gun process and the atom is coated and attached to the surface of the metal. The coating can form protective layers and can also serve as a sacrificial anode. This protects the underlying steel or iron, resulting in minimal maintenance for years to come. Zinc and aluminum wires are the most widely used. When sprayed on steel, the alloy produces a coating with the best corrosion protection.

The metallization process uses a welding gun so that the welder can accurately place as much or as little weld metal as necessary on any desired surface. Metals as thin as 0.003 inch (0.076mm) can be deposited for any desired thickness. The process is versatile, saves time, and in some cases is less expensive than other welding or repair processes.

• Cost and service requirements are the basis for determining the maximum practical coating thickness for a particular application, such as the fabrication of a worn machine part. The total cost of metallization includes the cost of preparation, oxygen, fuel gas and material, application time and finishing operations. If repair costs are too high, it may be cheaper to buy a replacement part.
• Arc spray gun coating thickness on shaft is determined by maximum wear resistance, minimum coating thickness to be sprayed, and amount of material required for finishing operations. The minimum thickness to be sprayed depends on the diameter of the shaft and is given in the Table. For press-fit sections, a minimum of 0.005 inch (0.127 mm) of cover is required, regardless of diameter.
• The variation in the thickness of the deposit depends on the type of surface preparation used. The thickness of the deposit on a threaded cover varies more than that of a deposit on an abrasive polished surface or a smooth, shallow surface prepared by spray bonding. In general, the total variation in thickness is 0.002 inch (0.051 mm) for routine production spraying with equipment mounted on metal wire tanks.
